When Does a Hydraulic Hose Need Replacing Before It Bursts?

A hydraulic hose gives warning before it fails, and all of it is visible from outside the machine: cracked cover, chafe flats, blistering, exposed wire braid, corroded fittings, kinks, or weeping at a crimp. Any one of those means the hose is finished. A hose that bursts under a full load takes the machine down and puts oil across the slab in seconds.

The Injury That Happens Every Year

This page has to start with a warning rather than a procedure, because the instinctive way to find a hose leak is the way that puts people in hospital.

Never run your hand along a hose to find a leak

A pinhole in a pressurised hose produces a jet of oil fine enough to be invisible and fast enough to go through skin without you feeling much more than a sting. That is an injection injury. It looks minor for the first hour, it is a surgical emergency, and delay is what costs people fingers and hands.

If someone has been sprayed by a hydraulic leak, even if the mark looks trivial, they go to an emergency room and they say the words “high pressure injection injury” — it changes how it is treated.

  • Inspect hoses with the machine off, locked out and depressurised.
  • Look, do not touch. Use a light, not a hand.
  • If you must trace a suspected leak under pressure, a piece of cardboard held at arm's length is the standard method — never skin.

Seven Signs a Hose Is Finished

Five minutes with a flashlight, machine locked out. Any one of these is a replacement.
  • Cracked cover — Fine cracking across the outer rubber, worst where the hose flexes. UV and ozone ageing. The cover is the wire's weather protection and it has stopped protecting.
  • A chafe flat — A worn shiny patch where the hose rubs the frame, another hose, or a guard. Chafe is the most common single cause of hose failure and it is entirely preventable with a clamp.
  • Exposed wire braid — The cover is gone and the reinforcement is showing. Once that braid is exposed to weather it corrodes, and corroded wire has lost its rating.
  • Blistering or bulging — A localised swelling means the inner tube has failed and fluid is between the layers. This hose is going to let go.
  • Corroded or weeping fittings — Rust at the crimp, or oil weeping where the fitting meets the hose. The crimp is the joint that holds the pressure.
  • Kinks or crushing — A hose bent tighter than its minimum radius, or flattened by something driven over it. The damage is permanent even after it is straightened.
  • Age with no record — A hose nobody can date, on a machine that has been outside for years, is a hose running on luck.

The hoses on a compactor live a harder life than most hydraulic hoses anywhere.

The ones near the ground go first

Hoses lying at or near grade get stepped on, run over, buried in snow and soaked in road salt. On almost every machine, the lowest hose is the oldest-looking one.

Outdoor mounting means UV and ozone

A compactor pad has no roof. Cover cracking that would take a decade in a plant happens in a few seasons outside.

Freeze-thaw and salt

Water sitting in a chafe flat or a cover crack freezes, opens the damage further, and puts chloride against the braid underneath.

Replacement, Not Repair

There is no field repair for a hydraulic hose. It gets replaced, and the question is what with.

Built to the failed assembly

The fastest route: the old assembly is the pattern. Correct length, correct ends, correct orientation — which matters, because a hose built with the ends clocked wrong will chafe from the day it goes on.

Built from the specification

When the old hose is destroyed or missing. Hose type and size, working pressure, end fittings and overall length. We build assemblies from stock here.

And fix what killed it

A hose that chafed through will chafe through again in the same spot. Clamping, rerouting or sleeving at the time of replacement is what makes the second hose last longer than the first.

Replace in sets where it makes sense

Hoses that were installed together have aged together in the same weather. On a machine where one has failed and the others show cover cracking, changing them as a set during one visit usually costs less than three separate call-outs over the following year.
Before You Call

What We Need to Quote It

You do not need all of this — the make and model plus photos is usually enough to get started. But the more of it you have, the closer the first number is to the final one.
  • Bore — Inside diameter of the barrel. Stamped on many data plates; otherwise we measure it.
  • Stroke — Fully extended length minus fully retracted length.
  • Rod diameter — Across the chrome, measured with calipers if you have them.
  • Mount type — Clevis, cross-tube, trunnion or flange — and the pin diameter.
  • Pin-to-pin retracted — Center of one mounting pin to center of the other, ram fully in.
  • Ports — Size, thread type, and whether they face the same direction or opposite.
  • Machine make and model — Off the data plate. It often tells us the cylinder before you measure anything.
  • Photos — The whole cylinder in place, both mounting ends, and a close shot of the rod.

If you can't get the measurements

Don’t climb on the machine to get them. Send the make, the model and the photos, and we will take the dimensions when the cylinder is out — or bring a replacement with us if we already know that machine.

Do not crack a fitting to check for pressure

Stored hydraulic energy is the hazard that makes this Tier 3 no matter how simple the repair looks. Loosening a fitting “to see if there’s still pressure in it” is how people get injection injuries — which do not look serious for the first hour and are a surgical emergency. Pressure gets relieved deliberately and confirmed at the gauge.

This fault lives in the power unit, so it behaves the same on a stationary compactor and on a vertical baler. One difference is worth naming.

On a baler

Indoors there is no UV and no road salt, so cover cracking is slower — but chafe is worse, because hoses run close to a moving platen and get caught by cardboard and strapping. Look for chafe flats rather than weathering.

Is there a set replacement interval for hydraulic hoses?
Hose manufacturers publish shelf-life and service-life guidance, and some industries mandate intervals. On compactors the practical approach is condition-based inspection, because the environment varies so much from site to site that a calendar figure would be wrong in both directions.
No. Wrapping hides a failure without containing pressure, and it puts whoever wraps it right beside a pressurised leak. Shut the machine down and leave it down.
Weeping at a crimp means the joint is failing, and crimps do not fail gradually forever — they let go. Treat it as a hose that needs replacing soon rather than one that needs watching.
